Common Faults & Fixes
Motor won't hold zero speed under load
Cause: Brake stuck partially engaged, worn brake disc, or 24V DC to brake absent
Fix: Disassemble brake, replace disc + solenoid, verify 24V rail, and re-tune position loop.
Bearing whine at high RPM
Cause: Contaminated grease, aged bearings, or shaft misalignment after crash
Fix: Replace bearings and seals, laser-align shaft, and re-balance rotor on a spin balancer.
Absolute position lost every power-cycle
Cause: Encoder battery dead, corrupted encoder EEPROM, or damaged pigtail
Fix: Replace battery pack, restore encoder ID via manufacturer tool, re-solder pigtail, and re-home axis.
Winding-to-frame insulation breakdown
Cause: Moisture ingress, over-current burn, or aged varnish
Fix: Megger each phase, dry / bake / vacuum-varnish the stator, and functionally test per equipment requirements.
