Common Faults & Fixes
CPU stops with 'BF' or 'SF' LED on Siemens S7
Cause: Failed backup battery, backplane bus fault, or corrupted retentive memory
Fix: Replace battery, reseat rack modules, restore from backup .ap13/.zap13, and validate diagnostic buffer.
Watchdog timeout / OB80 error
Cause: Cycle time exceeds configured watchdog due to blocking calls or infinite loops in FB/FC blocks
Fix: Profile scan time, refactor blocking OB1 code, and raise watchdog only after code review.
I/O forcing not working / suspicious inputs
Cause: Blown 24V DC field power supply, dry input opto-isolators, or corrupted I/O map
Fix: Verify 24V field, swap suspect I/O card, recompile hardware config, and validate against wiring drawings.
Communication drop on PROFINET / EtherNet-IP
Cause: Bad copper switch, mismatched STP / VLAN tag, or ring topology broken
Fix: Cable-cert every drop, replace unmanaged switches with managed ones, and verify DLR/MRP topology.
Battery low warning but battery is new
Cause: Damaged battery holder, dry backup capacitor, or firmware quirk on older CPUs
Fix: Reflow / replace battery holder, upgrade firmware if bug documented, or migrate to CPU with NVRAM.
